A good specification removes guesswork before artwork is approved. For custom polyester lanyards, most factories can hold a width tolerance of plus or minus 1 mm, printed logo alignment within 2 to 3 mm, and length tolerance around plus or minus 10 mm. If you need woven or jacquard styles, the tolerance window is wider because the weave and cut-and-sew process shift the final edge position slightly. Choose the right base material

Polyester is the default for most promotional events because it is low cost, available in 10 mm, 15 mm, 20 mm, and 25 mm widths, and accepts screen print or heat transfer well. Nylon has a smoother surface and better durability, but it usually costs more and can show less crisp edge contrast on some inks. Satin looks premium and photographs well, but it is more suited to short-run VIP or conference use because it can fray if the edge finish is poor. Woven lanyards are ideal when the logo has fine text, but the fabric itself can feel thicker and less flexible around the neck.

If the event runs for only one or two days, standard polyester at 20 mm width is often the best balance of comfort and visibility. For staff badges that carry heavier plastic holders or access cards, 20 mm to 25 mm is safer than 10 mm because it spreads the load and reduces neck twist. For premium executive passes, satin or jacquard can justify the extra spend, but only if the design has enough simplicity to survive the weaving process. Extremely detailed gradients should not be pushed into woven construction; they usually read better as printed polyester.

Match printing method to artwork

Screen printing works well for logos with solid Pantone colors, especially when the design uses one to three spot colors and needs strong opacity. Dye sublimation is better for full-color graphics, gradients, photographic branding, and multi-logo event programs because it can print edge to edge with sharp detail on polyester. Heat transfer is useful when the buyer wants dense color coverage on a smooth tape, but it can increase unit price and extend production time if the factory uses an extra lamination step. Woven lanyards are not truly printed, so they should only be used when the artwork is simplified to lines, blocks, and text.

The key rule is to design for the method, not against it. On a 10 mm lanyard, small text below 5 pt is risky for screen print and often unreadable after stitching or folding at the attachment point. For dye sublimation, artwork should be supplied at 300 dpi at full size, with safe margins of at least 5 mm from the edge on each side. If your brand uses thin serif type, ask for a proof on actual width tape before mass production, because the final legibility can differ from the digital mockup.

Hardware choices that actually hold up

The attachment is where many lanyard orders quietly fail. A swivel hook is the most common choice for badges and passes because it rotates freely and reduces twisting, while a J-hook is cheaper but less secure if the card holder is pulled sideways.
